Good news on the miltek side of things, took the car in this morning and they looked at it and confirmed the flexi-metal part has blown well and truly - was soot around it where the gasses had been escaping.

Miltek had already sent a replacement down pipe which was due for delivery in the morning but turned up 3.30pm so bit of a wait but at least it came. Not fitted just yet due to a new lambada sensor been required as the original sensor was damaged but all set for friday now.

Pleased with the service at John Mitchell Racing in Littlehampton knows his stuff and all done on warranty and also with Miltek for having a replacement pipe all ready  :drinking:

One aspect does worry me though.................

Why are these flexi's failing?  Inferior design or manufacturing (incorrect alignment causing undue stresses)?  Poor engine mounts could also be a cause, as could incorrect fitting.

I presume the majority of after market exhausts is really a kit of parts (flexi's, Flanges, lambda probe bosses etc), apart from the box design and mandrel bends.

That is 2 milly flexi's that have failed in recent times that I know off.

Whichever way not good.  But hats off to Miily for their after sales care.  Good job really.

I believe its part due to the excessive movement of the engine on the 2.0 tfsi, even with the full set of vf engine mounts I have blown mine, WhiteGti blew his APR in a similar way so its not isolated to one manufacturer.

If your including mine in your calculations Mr Balloon then we know mine was caused by it being incorrectly fitted and nothing to do with the quality of the system (just wanted to clear that up before Robin jumps all over it)  :wink: :laugh: :laugh:

That's why I mentioned the incorrect fit.  I am not slating Miily, just trying to find out if there is a common link, and this is a natural process that we have go through at work on cases of similar failure..  As i said hats off the Milly for their after sales service.

Steve had a twin 80mm Jet Turbo inlet exhaust...........................  It would seem the support that attaches to the subframe is handed?  Can't be much in it, as it would affect alignment further down the exhaust, and I would expect the flexi to be able to cope.

Even with suspended exhaust hangers and engine mounts etc, these various stainless steel exhaust systems are subjected to a surprising amount of movement and expansion due to heat. Correct fitment is essential. Remapped cars shoving out lots of power don't help either but they are what the exhausts are designed for. Flexi's should be able to cope, but..

It's also quite difficult to guarantee that the various fitters, even when officially approved, always get it right. I'm not offering excuses but just saying things as I understand them to be.

Milltek have a very high profile and so it's always very public when things go wrong. Yes, I personally favour Milltek based purely on long direct experience, but I never trash the other well-known exhaust manufacturers. I have great respect for Blueflame and APR products for example - Just no direct experience of them.

It's a worry other's have blown here including Milltek.

I assume you could here it blowing on tick over?

Just to highlight a point.........

Modifications in many not all cases are not as well developed as OEM fit items (time and/or money dictates this fact)  Dave B and I were talking about aircraft Mods this week, if we fit a Modification, we have to draw up an inspection regime, and usually this takes the form of more frequent and detailed examinations, until we get enough data to form a regime that will mitigate against failure.

The worrying aspect of this fault, and again hats off to Milltek for their response, is the age of the exhaust, and time to failure.

We can surmise poor fit, poor quality etc.  But it just illustrates that an increased inspection regime is required.  Mods, in most cases are not just fit and forget.  Mods also have a cumulative effect, by that I mean that one set of Mods will be more comfortable together, than another.  Eg a hard suspensioned car will transfer loading to other areas, or a set of engine mounts will aid the exhaust, and restrict engine movement and therefore give the flexi etc and easier time.
